Ill take a stab at this fix with my dealer and let everyone know how I make out.

I dont think this is my problem though, mine is definately speed sensative. I tow often with my Ex so I see those higher RPMs regularly. The "drone" still doesnt start in my situation until 70+. Ninty its freakin loud

I had my dealer perform the whole TSB procedure for my drone, but there was really no improvement. I still have the drone.

Ok everyone here is the long awaited answer on what FORD did.

1) they replaced the pinion bearing - no improvement
2) Ford replaced the entire rear axle assy. at the request of the regional support people. They still had the problem with the drone.
3) They performed the TSB that replaced/added a support pedestal for the turbo - No affect - actually, I think it added a turbo vibration through the firewall.
4) FORD sent out their drive train engineer expert. He evaluated the truck and then they added shims to change the rear axle angle about 2 degrees. Voila - 80% of the vibration and hum has disappeared.

Also for my time - Ford added an extended warranty for my truck at no charge. Hell it only had 950 miles when I took it into them, and 1200 when I got it back. The were nice enough to give me a PremiumCare ESP with $100 deductible for 60 month 75k miles.

Now, to be honest, there still is some vibration comming through, and a low hum at 75 MPH... I guess I will have to turn up the radio and deal with the nice tingle on my foot comming up through the accelerator pedal.

I'll be damned. I've got the same thing going on with our 2005 Eddie Bauer X

Looks like we're gonna do some shimming on our next free oil change at the Ford House!
