Your suspension, driveshaft, pinion angles, rearend, etc. are all fine if the noise/vibration goes away with the X in neutral.

I disagree. A bad u-joint or pinion angle out of spec would cause the problem he's talking about while under torque, but will go away when you let off the throttle.

I have a similar issue on my 2k model, and since it's stock height, figured it was probably either a bent or out of balance driveshaft or a bad u-joint. Now I'll have to put the X up on jack stands and see if I can measure the pinion angle.

If you want to measure your own, here is some background on how to do so: http://www.customdriveshafts.com/techinfo.html. Tom is a GREAT guy, so if you need drivetrain parts, at least consider him. I was going to replace it with a heavier duty shaft, yoke, and joints since I have the tuners on the rig and have got to be putting down twice the HP/Torque that Ford built the truck with.

You can purchase an angle finder cheap at Harbor Frieight, or a not-as-cheap model that's more accurate at Home Depot. If you buy the HF model, check the angle one direction, then flip the gauge over and make sure it matches on the other side. Mine is 1/2 a degree off clockwise. So long as you measure the output shaft of the tranny and the pinion from the same side of the truck, you should be fine, even if it's off a half-degree like mine.

I might have something to offer.

My '03 Excursion always had a slight "hum" at 68 - 72 mph. Not as bad as you describe, however.

Slowly, over time, the "hum" got worse. It seemed to really get bad when I replaced the bushings on my Landyot Radius Rods. Please note--the Radius Rods were not the source of the problem, but the additional stiffness in the rear suspension seemed to amplify the hum/noise problem.

I, like the Ford engineers, thought the problem originated with the rear pinion angle and was about to shim mine. Then, I decided to spend a little money on something that would probably need attention anyway. I took out the one-piece driveshaft and had it balanced. While it was out, I also had new Spicer U-joints installed. All for about $110.

Now that the re-balanced / renewed driveshaft is installed, the hum / vibration has disappeared entirely. The Radius Rods have been re-installed and I am a happy camper.
