Take the four wheel switch out and hubs out of lock back to automatic,my 02 ex still wants to have the front clunk like its still lockedup. Someone told that the switch is electric over air and sometimes it does not disengage. Any one else have same problem, anyway to make more surefire???

Robert, you might want to go over to the Excursion Discussion and do a search on 'hubs'. Since these problematic parts are not unique to the Powerstroke, you will find more discussion there.
