I had a very similar problem with my 2000 X that I purchased nearly 2 years ago from a ford dealer. I noticed the noise within days of driving it home. It would rattle at around 2000 RPM when shifting between 1st and second then to third. I also noticed it when I would hold the brake wile in drive and rev the X up to 2000 RPM. I took it back and complained. The service department looked at it and put on a new muffler. The rattling continued. So I went back again. They decided it was the heat shield, so they replaced it. The rattling continued. So I went back again. They decided it was the catalytic converter, so they replaced it. When they took the old one off they noticed it had fragments from deterioration that where rattling. Haven’t heard the noise since, and its going on 2 years.

I had a similar noise with wife's 1995 Windstar. The rattling began shortly after having transmission rebuilt. Plus, CHECK ENGINE lights kept popping up. First thought was that tranny had a problem.

The tranny shop went through everything, and finally found that one of the catalytic converter units had begun to disintegrate internally. A muffler shop fixed everything up rather cheaply ($160).

Please excuse the hijack but I have a similar condition. I can be driving and regardless of speed and/or gear the truck will start to produce a loud rumble/wash board sound up front, just as if you are driving on rumbles or a grooved roadway.

The condition clears by transitioning into 4hi(i do not have to remain in 4 hi though), slowing to aprox 5mph clears it, and at times a bump will clear (or initiate) it.

This condition started after having all fluids changed by a dealer service center. I have not found a post that identifies the root cause or provides a solution for this condition. Just trying to get as much info before start to poke around inorder to deal with the dealer. most everything up front has been touched ball-joints twice within the past six months, drap link, steering box gear assy, shocks. It strange that it can be initiated or cleared randomly by bumps.

any input will be greatly appreciated.
