have had a slight thumping sound coming from up front. it is noticable when hitting small bumps / ripples. It sounds like it is coming from the driver and psngr side. I have been thinking sway-bar or leafs. Put new shocks on within the past year. I took it to a local ford house. They changed out the ball joints. but the thumping was still there.
3 months later took it back to have all the fluids from the rad back to the rear diff changed and to check the sound out again. Nothing found. (will check the body mounts)
After this service not only was the thumping still there, but a noise and vib randomlly starts (various speeds)that is very similar to the noise and feel of driving over a grooved concrete roadway. This seems to be coming from under the driver seat - floor pan forward. Back to the ford house where they now replaced the new ball joints, steering box gear assy, & drag link - n/c.
The roar / vib as well as the thumping are still there. The roar/vib clears if I switch to 4hi, slow to about 5mpg (stops like like a switch turing off light), and sometimes hitting a bump. It has also ben triggered by hitting a bump. I had to use the X today and felt and heard a small pop, like something unbinding, when slowly turning into a drive. .
I will be getting it back to the shop but it has to be something that changes state when
when transitioning to 4hi but can also be influenced by bumps or by slowing to a very low speed. I wouldn't think a bump or jarring culd influence the xfercase and/or front diff . Would a problem with the d/s clear/stop so abruptly when nearly stopping? This issue started after the fluid service.

Chris, I'll bet they have not replaced the front swaybar endlinks. Have them drop the front swaybar and test drive. I'd bet the thumping is gone. If so, it needs new endlinks.

I was just climbing around underneath it and was able to move/slide the sway-bar 1/4 - 3/8" left/right.
OT a bit: I had some emergency surgery not too long ago and therefor have had to use the ford house for some of this as i'm not to stress my abs. This was the first time under the truck in a while but I noticed that no a single zerk had been hit. Keep in mind the truck has been in the shop three times in the past 6mo. and had a complete bumber to bumber service done. I can get so depressed by service these days.

I think we should dedicate a permanent special page on this forum to this problem.... it tends to come up frequently! It's a good thing, though, because this forum helped me when MY first Excursion started making that frustratingly mysterious noise.
I know many people say it's the sway bar links, but I didn't find it to be so. My first Excursion made that clunk sound before AND after I replaced the sway bar links and lubed the bushings.
After almost pulling ALL my hair out, I finally narrowed it down to the body mount which is just forward of the drivers floor pan. For me, the sound was VERY deceiving.... sometimes I could FEEL it under my feet, and sometimes I would seem to hear it from the front!!!!
I researched it enough to know that a body mount bushing is almost impossible to return to "quiet". You can't tighten it too much, and I hear that replacing it doesn't provide a long-term fix.
With that said, I don't have any definitive advice.... I sold that Excursion last year without ever resolving that dang clunk (thankfully the buyer didn't mind an annoying CLUNK sound everytime the body shifted over uneven pavement, or on slow turns!).
MY 2004 Excursion is started to have a slight clunk noise in the same location.
SO, I'll be looking into body mount postings.
Good luck... but I recommend telling the dealer to go straight for the body mount bushing under the drivers side floor pan.

i have found countless threads on these topics (1 - thumping / 2 - rumble) in the various sites I would think it would become a linked topic for for reference. One common theme I found with all the posts is that there is no common solutions for these problems. Here is what I have down to:
1 - For the 'thumping' it's either the body mount or sway-bar
2 - For the 'rumble' it's in the hub-bearings and/or axle shafts
I'm even more frustrated now knowing how previlent this is the ford shop should be knowledgable of it and to let the truck out of the shop without resolving it is just plain poor.

Try replacing the lower insulator on your driver side body mount below the floor pan. It's a big job to replacxe the upper insulator which is usually ok. Caution, mine was rusted and I almost had to gut the thing off. The upper and lower do slot together so you would have to tinker with it. My advice, let dady Ford replace it. Good luck! |

I climbed under it the other day and pushed, pulled, and put a wrench on most everything I could touch and believe the issue to be with the swar-bar. The driver side link and bar pushing show signs of wear and have slop that when even hitting the bar with my palms a slight thumping sound it produced. I figure I will hit it first, no harm no foul as i should change the busing anyway. If that does not address the issue, I will focus on the body mount.
