I drove my X up a very steep dirt road last week which required 4 wheel drive low. This is the first time I have used 4*4 low under load. No problems going up the old power line road but the drivetrain sure was noisy. It sounds like something is grounding out against the frame or body. I cant see any problems with the trans mount or body mounts and the transfer case oil is fresh. Could the trans mount rubber be worn enough to torque into the safety bracket? What about engine mounts? The truck has 99800 miles.

No sure what "grounding out against the frame" sounds like. Can you be more specific?

If the drivetrain is making contact with the chassis or the bodywork, then there should be witness marks of some sort. I cannot speculate about other sources for the noise because I've not taken mine up a steep incline like you described ... though I've ridden dirtbikes along many powerline routes.

I will look again this weekend but I did not see any evidence of metal to metal contact such as exhuast pipe hitting body, etc... thats why I was thinking maybe a bad trans mount.
Monsta, by "grounding out" I mean metal to metal contact.
I know the transfer case in 4 wheel low will make some gear noise. I owned an 1988 F250 4*4 for thirteen years and went up the same road many times but it never made this much drivetrain noise.
Anyway, thanks for the responses. I will dig more into it and let yall know what I find.

If it sounded like metal to metal, or a banging like a small hammer hitting . possible like it was coming from the exhaust or frame. I would check your rear shocks and make sure the clips at the top of the shock did not break. The bolts may still be in place. The oem clips are not meant to be reused. they are some cheap pot metal *hit. You can get replacement clips at auto parts store. They wont be exactly the same but they will fit in there. And get new bolts grade 5 or better. 4 bolts 4 clips total. Had something similar happen, the noise would only occur on good bumps.
When I took the lower shock bolt out on passenger side the shock fell out. Broken upper bolts and clips. Driver side had once cracked upper bolt. Something worth looking at.

Not sure how a broken shock mount would only reveal itself while in 4LO...

02Excursion73, will it make the same noise in 4HI? I take it it DOESN'T make any noise in 2WD?

If it only makes noise in any mode of 4WD, then I would start by checking the hubs and working my way in...into the axle.

Here's some info. http://guzzle.rbmicro.com/maint.html

Let us know if it only makes noise in 4LO.

It makes alot of noise in 4whl high or low but more so in low which is normal. I just had new Warn, manual 4*4 hubs installed because the Ford auto hubs were shot and not enganging. Maybe something went wrong with the install. Also, after the "hill climb" it took about 10 minutes to get it to go back 2whl high. I had to go back and forth on level ground. I may take it back to the shop next week. Thanks.

Thanks for the link to Guzzle's page. I have seen that link on another site. The info on that site is excellent! He has done a great job with all the detailed info and pictures.
