Finally an end to "clunk and thump". After replacing driver and passenger side body mounts under floorboard, I noted we were still getting the serenade. After checking all day, the dealer found that the pins holding the front calipers in place were lose. They ordered an upgrade kit for this (hmmm an upgrade-Ford has seen it before ehhh?). Problem is supposed to be solved. Hope this helps other sufferers.

David this kit they are referring to is probably for the front brake pad/caliper rattle when going over bumps symptoms.

It is an actual Disc Brake Pad Kit (Front) for 2000-2001 Excursions from TSB 01-4-9.

Hmm, maybe I can get one from my dealer??Whats the price tag?

Thank you so much, and while on the rattel thing, what sounds like a bunch of bottle caps in the rear end?? Is it those things between the springs that look like big washers??

Scott,

A couple things come to mind:

1.) Loose parking brake cable assembly

2.) Loose shock bolts

3.) Loose exhaust mounts

4.) Loose beauty caps on the rear wheels

When do you hear the "bottle cap" sound? Over bumps? All the time?

Over bumps...from minor little ones, to the rumble strips on the road!! Ive checked the caps on the rear wheels, and Ive got it narrowed down to the rear end. Ive tightened the shocks, and checked the parking brake cable. The only thing that I have not checked is the exhaust mounts. I drove her today, and it sounds like loose washers....not so much bottle caps. I will keep ya posted, going to tighten everthing I can this weekend!! Thanks bud!!

I will look at that kit then CHP-thank you!!

I have to occasionally fight the rear fiberglass tailgate creak and squeak, Don't know if that matches up with your sound. Heck, everplace with weatherstrippiping will squeak if you don't keep it dressed. I tried a product Mequiar's makes for that---don't bother--it made it worse. Personally, I use that heavy silicone they make for tire shine--you know the stuff that slings all over the rims and fender. I apply a light coat and it does a great job--amazingly less noise. Also, be sure to dress the rubber bumpers as well. Vaseline works for me or I guess you could use the "intimate lubricant" of your choice! :-))

Notorious front end clunking update. After replacing the lower body mount insulators under driver and passenger floorboards..and the brake caliper upgrase mentioned earlier--I noted the "monkey" has returned. It is back at the Dealer again. WIll update if and when a miracle occurs.

BTW--the caliper upgrade kit does not change out the pads as they told me I had 50% pad left and did not need to change them. I think I am going to sneak up to the dealer and see if the have some native dancing around my X with a rattle, headdress and a dead chicken...might be a good idea considering their luck so far.

I have had a similar "bottle cap" rattle but from the front axle. I notice it only when coasting at about 20 - 30 MPH, off the throttle while the PSD is quietest. I can hit a small bump in the road and it begins, only to stop rattling with the next bump. During the short interval that the rattle continues I can make it stop by switching on the 4x4 momentarily and back off.

Had it checked at a local heavy truck front end and spring shop that's been around for 35 years, and the old guy that check it out showed me what was wrong. Said I need new "hub and shaft seals" for the front end and this was where the noise was coming from, and they did appear loose and a little sloppy behind the wheel hub.

I did some research on some other Ford site and found that these do tend to go out on X's anywhere from 100k to 120k miles....and I turned 114k today.

Looks like a $1000 to $1200 fix that can take a couple of days, from what I've checked around and found. ( non-dealer prices)

Hope I can drive it the 300 miles down to College Station and back to FTW this weekend, then get it to the shop on Monday.....don't know how lucky I'm feeling.

FYI

Hey it's a great highway cruiser and serves me well, so I can deal with it and keep going, huh?

Heck yeah Bill. Keep it. Unfortunately, mine is a 4X2--the enigam continues. I did ride with service manager yesterday so heas officially heard "The Monkey" noise. WIl keep this updated
