I'll be buying a 2005 PSD in a couple months, I'll be starting to look next week. I've settled on the PSD because I'll be towing a lot with it (a built Jeep mostly on a trailer, but some flat tow also) and putting a lot of miles on it (probably 15k per year at least) and want to keep it a long time. I'm a decent home mechanic (I took a 98 Jeep TJ and replaced much of the drivetrain, all of the suspension, and a bunch of other stuff, including most of the welding and design work, this vehicle is registered and street legal but will mostly be towed to the off road events I go to). I will be able to, on the PSD, replace bearings, brakes, U joints, rod ends, do all fluid changes, ball joints, most elec stuff myself. I'm going to try to keep the PSD stock. I don't know much about diesels but will be buying the factory service manual the same day I pick up the truck.
I know what I want: the limited slip and the towing package (esp. rear sway bar), anything else is gravy.
I don't have a lot of experience buying new vehicles. I'll be trading in a 99 Explorer blue booked at about $6500. I can put down maybe $10k to $15k on top of that.
Has the '05 gotten better brakes? I've heard bad things about the rotors that come on the Excursions. Has anyone had a serious rear diff problem? I understand that the Sterling under the Super Duties and Excursions uses non shouldered ring gear bolts that can back out. Any other serious issues accross the board?
I have been browsing for a few days here so I do have some idea as to the brakes and some other issues.

1st and foremost, welcome to the club!
I'm not sure if the '05 owners have similar brake problems as previous models. The '05 should come with a rear sway bar installed from the factory.
I've never heard of any problems with the rearend like you described. I have 144,000 miles on my 2000 Excursion (bought mine new as well). I've changed the rearend gear oil once, so far.
You've chosen the right vehicle for meeting your needs. It will be a very nice drive. I'm with you on keeping it stock. Enjoy the warranty coverage while you can, Ford will be quick to void any repairs if they see aftermarket products. This mainly pertains to chips.
It sounds like you are on the right path, doing your research first and being well educated before laying down the cash for a new vehicle. I tend to do my research after the fact and I need to get out of that habit!

I just bought a new 05 6.0L PSD last week. You're gonna luv this thing.
A few things to consider...if you are going to be towing alot, then make sure to get the towing package that has the larger mirrors. Mine did not have them, so I had the dealer swap out. Also, I see that you live in New York state so an engine block heater might be a good thing for you for those cold winter mornings as well as a remote starter.
I towed my boat with the X last weekend and I forgot that it was even behind me for about an hour. The 6.0L diesel really does the job!!!
