Early Bronco Frame Details (based on a '75 wagon frame)

Frame Thickness ~0.120" (~7ga)

I still have to make a few corrections & additions, but it's basically complete & much more accurate than any previously available.
ERROR: the datum line in Section F (far Right side) is ~27 pixels too low (close to the frame). The position in the Transparent side view (just above this caption) is correct.

To take measurements, click the image above to make sure you have the largest version, right-click & save to your HDD, open the drawing in MSPaint (or a similar image editor), and use the selection box tool to measure between points. 1 pixel in the original-size drawing is 1/16 inch. To measure angled lines, use the Pythagorean theorem: a^2 plus b^2 = c^2

Paintable early Bronco line drawings

1. Click the image (to get the ORIGINAL size) before saving it. Open the image using MSPaint (or other image editing software), then Save As a 16-color BMP with a custom name (eg., 74eBline.BMP). Change the original GIF attributes to Read-Only.

2. Select each uncut fender (using white transparent background) and either install or delete them. Then delete any other unneeded parts.

3. Install or delete the hitch receiver, step bar, & pitman arm to the frame. Install the tire carriers on the bodies & copy/paste the spare so they match, or delete them. Swap to the fuel door & rotate the rear side markers for '77.

4. Select the body tub (both if your mouse has a tilt-wheel) and lower it straight down onto the frame, adjusting the body lift height.

5. Install or delete the cage, door/insert, door mirror, & top. To see the interior, paint the windows white (transparent) before moving them.

6. Paint your tire size & any smaller black; paint larger sizes white & erase their numbers. Copy the wheel & place a Paste of it directly below the rear axle bumpstop on the frame (each view), adjusting height. Paint the lock knob black, then red, then light gray to eliminate it. Paste the fronts directly below the coil spring, adjusting height to match the rears.

7. Add t-case shifter(s), driveshafts, radius arms, steering & suspension links at appropriate angles, and any other mods.

8. Crop & then Save the customized image. If you want more colors, save it as a 256-color or 16-bit BMP. Saving as a JPG or GIF (or any compressed filetype) will blur the colors and prevent them from being changed again. Once the image is saved with more colors, you can blend your own and paint it.

There are gaps in certain black lines so that paint will fill each area to try various color schemes. But MSPaint actually makes it easy to add flames/pinstriping/splashes/stripes if you want, so spend a little time playing with it.

To restore a damaged or deleted part, open the read-only GIF in another Paint instance, and copy the required section; then paste it into the editable drawing and paint to match.

The front & rear views aren't easily editable.

Early Bronco Fuel Pump & Relay Wiring

Most of the first (Left) panel of the diagram applies to all eBs. All the new FP wiring is near the bottom. The main power comes from a ring terminal on the starter relay; the trigger comes from a splice in circuit 904 (anywhere, including at the I terminal on the ig.sw.); the trigger ground must be continuous back to the battery (-) post (like all grounds). Each of the other 3 panels only applies to trucks whose owners choose the particular fuel pump setup described. So ignore the 2 that don't apply to YOUR eB.

There are several sources for both types of fuel valve, including O'Reilly AP, & BC Broncos. The FSV-2A kit includes a generic toggle switch, but the stock eB tank select switch is easy to rewire for either valve. Bosch/Tyco/ISO 30A cube relays are common & cheap.

The inertia (impact/crash/rollover) switch is inexpensive & easy-to-find at junkyards, and only ~$80 new (XF3Z9341AA), but a knock-off can be had for ~$40. If not from a JY, the pigtail is ~$12 (Pico 5756PT). It's worth it to make sure the fuel pump doesn't set the truck on fire after a wreck or rollover; particularly on vehicles without an EEC/PCM to turn off the FP relay when the engine stops.

For dual EFI, note that connectors 235 & 236 are the same gender, so they don't fit together. Either the connectors can be cut off & their wires spliced, or an intermediate connector can be used.

The small fuel valve has ~20 Ohms, so it draws ~0.7 A continuously when directing flow to its top port. It draws nothing (off) when the bottom port is active. The large valve draws slightly more, but ONLY while it's changing positions. Once the switch is made, it holds there mechanically, and draws no current in either position.

The transfer pump is risky because it's easy to cause big problems. There must be provisions NOT SHOWN in this diagram to prevent the transfer pump from running when the aux. tank is empty (damaging the pump), OR from running when the main tank is full (causing fuel to overflow) UNLESS the overflow is directed back to the aux. tank (which solves both problems, until the main tank stops overflowing).

Note that the 3 wires going to the new voltage regulator connector are stock early Bronco voltage regulator circuits used for their original functions, so this swap is easier than it appears. Just splice them onto the 3G VR pigtail (WPT-119). Circuit 26 should NOT be connected to 37; cap each one off separately. Or, 37 can be attached to C211 to increase the current-handling capacity at S204.

The only real electrical modification is the addition of an inexpensive 4ga battery cable (eye-to-eye) available at any parts store for $5-10, and a 175A fuse w/holder (or similar circuit breaker) which is slightly harder to find, but still not expensive. But it might be cheaper & easier (by eliminating the 152-Y splice at S-201) to just grab the whole setup from a later junkyard vehicle, like this:

Since the stock '66-77 charge wire (37 Bk/Y) is too small to carry the new alternator's output, the stock '66-77 ammeter is equally useless after this mod (not that it was much good before), so a voltmeter is a logical replacement for it, and there are writeups for swapping one into the stock cluster on ClassicBroncos.com, and in this album:

This shows the MILDEST consequence of an alternator upgrade keeping the stock ammeter:

It COULD have been much worse - a fire in the dash with a dead short to the battery through a relatively heavy wire.

Although the 904 Gn/R connection to S203 is required, the ALT bulb & resistor aren't necessary for the alternator to work properly, but it's an inexpensive, easy, & effective addition to the circuit. The bulb only lights if the VR detects a fault (or before the engine starts). The resistor maintains the circuit if the bulb burns out, but doesn't interfere with the working bulb. A bulb holder with the correct resistor can be found in many Fords from the mid-80s to early-90s.

The choke heater shown is a stock 6V heater. For an aftermarket carburetor with a 12V heater (check it documentation), the best place to splice it is on circuit 932 Bu, which already goes to the carburetor area.

An aftermarket voltage regulator is available (commonly referred to as "1-wire", even though it needs 2 in addition to the charge cable) which eliminates the need for the LG/R wire and the option of the ALT lamp. Some exhibit intermittent charging problems and battery drains, but many work fine.

Don't overlook the battery terminals or alternator mounting. Not only will poor connections prevent a high-output alternator from putting out its max; they can cause a WIDE variety of other symptoms & problems.

To swap from old to new: the original (~4ga) cable is moved to the battery side (M1) of the starter relay (E9TZ-11450-B), and a new smaller wire (~14-8ga) is run from the relay output (M2) to the new starter S terminal. No other terminals on the starter relay should be moved, but the starter cable should be adjacent to the battery cable. Clean all the ring terminals and posts with a wire brush so they make good contact to each other.

If the PMGR starter was shipped with a jumper from the large upper terminal to the small terminal, REMOVE & DISCARD it.

Don't overlook the battery terminals. Not only will bad ones prevent a high-torque starter from putting out its max torque; they can cause a WIDE variety of other symptoms & problems.

Auxiliary Fuse Relays

Adding fuses this way minimizes the added load on the factory ignition switch contacts, and allows a wide variety of configurations. Points where new wire is connected are shown in lime green.

Both new SPDT control switches & relays are not required - they're shown, but optional. If all new accessories are to be controlled by 1 ignition switch position, then only that relay is required. If the ability to turn those accessories OFF while the ig.sw. is ON is not necessary, then the control switch can be omitted, and that ig.sw. feed can be connected directly to the control relay's 86 terminal.

The 1A fused battery feed to the SPDT control switches is optional to allow the accessories to be forced on temporarily without the key. Doing so will NOT power the factory circuits - only the new ones. For this function, a switch with a momentary position is recommended so the circuits aren't accidentally left on to drain the battery. Look for a switch marketed as "On-Off-(On)" or "On-Off-Mom"; some retailers may identify it as an SP3T/SPTT switch, and that configuration will work, too, simply by NOT connecting anything to the center throw. If this function is NOT required, an SPST switch is sufficient.

The wire gauges noted are the recommended MAXIMUM (lowest gauge number); wires 2~6 gauges smaller (higher number) will work, provided the current draw on each is considered & calculated. The fusible link wire should always be 4 gauge numbers smaller (higher) than the wire going to the new fuses. The fan fuse should actually be connected to the new fusible link closer to the battery - it's only drawn this way to keep the diagram more organized.

The fuse block & subsequent relays can be in the cabin or under the hood, provided wires that pass through body panels do not chafe or short. Fuses must be sized to protect the new wiring between the new fuse & the new accessory; wiring must be sized for the max current draw of all the accessories on that particular wire. Fuses & wires must not exceed the current capacity of the fuse block terminals, which is why the e-fan is shown separate - it's too high a draw for most aftermarket fuse blocks, and many OE (JY).

The SPST dash switches carry NONE of the accessories' loads, so they can all be very-low-current (inexpensive) switches. All the accessory load goes through the relays at the far Right of the diagram.

"Low-draw" means any accessory supplied with a 5A fuse or smaller. The total load on either control relay should not exceed ~25A.
"High-draw" means any accessory with a peak draw of 5~40A (60~500W). For 25-40A loads, be sure to use a 40A relay.
"Internal switch" means any primary control switch included with, attached to, or built into an electrical accessory, including a thermocouple chiller/cooler's external selector switch.
"RD" means radar detector. It's grouped with "engine-on" accessories because it's not needed if the vehicle is parked. The stereo & CB could be used while parked, so they're "key-on" accessories.
"Winch control" means a hard-wired dash switch to control a medium or large electric winch's built-in relays, or electric solenoid valves for a hydraulic winch. It does NOT mean the high-current inline control switch used on some very-light-duty (ATV) winches. ANY electric winch's main power wire should be connected directly to the starter relay's battery stud. I chose to connect this to the engine-running circuit for several reasons:
1) a winch draws a LOT of current, so the alternator needs to be putting out to help it run, and so the battery isn't drained too low to start the engine later;
2) the engine & drivetrain should always be used to help the winch move the vehicle, and the steering wheel needs to be unlocked (on vehicles with key-steering interlock);
3) when the key is removed, the dash switch is disabled, so someone inside the vehicle without the key can't easily or accidentally operate it;
4) if the winch is required with the key off, the SPDT control switch can be moved to the battery override position temporarily.

Those are all just suggestions based on best practices. This diagram is easily adaptable to almost any safe configuration.
